Chapter 1 Introduction 1.1 General Saimo belt scale in feeder is specially designed for weighing material which is continuously passing through the conveyor. Automatic operation is achieved without intervention of the operator. The electronic belt scale is typically comprised of three parts: load cell, weigh frame and secondary electronics. The 6105-S5 controller serves as one of the Saimo customized secondary electronics. This manual provides the information necessary for installation, operation, maintenance and service of the 6105-S5 controller. The 6105-S5 controller is available in panel mount and field mount. By processing the weight signal from the load cell and the speed signals from the speed sensor, It calculates and displays flow rate and total of the material fed.

1.3 Features Saimo 6105-S5 controller is specially designed for belt scales, meeting all measuring and control requirements on typical applications. The software has been solidified into the memory chip. Each preprogrammed function can be activated automatically by operating from the keypad or installing the optional expansion board. Saimo 6105-S5 controller has a powerful and user friendly operating interface, easy for function selection, data setup, operation and maintenance. The following functions have been completed into Saimo 6105-S5 controller.

1.3.1 Measuring Function 1. Instantaneous Flowrate Calculation The signal delivered by the load cell(s), which represents the weight per unit length of the belt(kg/m), is multiplied by the signal delivered by the speed sensor which represents the belt speed (m/s). The result of this operation is the instantaneous flowrate (kg/m x m/s=kg/s) which is then multiplied by suitable constant to obtain the value in the required engineering units (kg/h or ton/h, etc.). An adjustable damping filter is provided separately for displayed rate and current outputs. 2. Flow Totalization The total is accumulated by multiplying mass per unit length by incremental length and totalizing the result in engineering units. 3. Zero and Span Automatic Calibration Zero and span calibrations are based on belt length defined by a number of belt revolutions. To calculate the exact number of revolutions, the instrument counts the pulses delivered by the speed sensor (one pulse represents a specific belt length); when the required number of pulses is reached, the instrument ends the calibration test, and compares the actual totalized value to the theoretical one (0 for zero calibration), and calculates the calibration constant. The calibration constant is a calculated value that can be factored based on an actual material test. · Electronic Calibration (R-Cal)

Allows the operator to perform the calibration without the need of applying test weights or test chain on the weighbridge. The electronic calibration checks all the circuitry including the load cell, and is performed by unbalancing the load cell bridge using a precision resistor. The calibration constant is calculated on the basis of the load cell and the scale data. · Test Weight Calibration Requires the positioning of test weights on the weighbridge · Chain Calibration Requires the application of calibrated chains on the belt. This method is the nearest to actual operating conditions. · Material Calibration Is performed by running a known quantity of material on the scale and weighing that quantity on a static scale of known accuracy. 4. Zero Tracking (AZT) Under a preset minimum flowrate when enabled, the instrument makes subsequent automatic zero calibrations with the following sequence: · performs automatic zero for one test duration. · continuously repeats above zero calibration as long as feed rate remains below AZT preset value. “Zero Tracking” has Max. “Tracking range”, which is setup with % in “System data” Menu . 5. Current Output Signals An optional current output/analog input board is available. Each current output may be programmed via the keyboard to deliver one of the following signals: · flowrate · belt loading · belt speed

1.3.2 Monitoring Function Saimo 6105-S5 controller is equipped with an indication system. Indication can be in the form of: · status indications · process alarms · programming errors · equipment failures The controller includes internal diagnostics that will generate alarms in case of hardware failures or programming errors. The following process alarms are also provided: · Belt slip (two speed sensors recommended) · Alarms for high and low flowrate, speed and weight These alarms are visible on the display and can be acknowledged and reset through keyboard, digital input or serial line. Alarms can be delayed to avoid intervention in case of short time peaks. Each individual alarm can be programmed to operate as alarm, shut down or to be ignored.

1.3.3 Printing Function Periodical and under command prints can be obtained by connecting a serial printer to an optional communication board.

1.3.4 Communications (Optional) · Serial Communications The communication protocol allows a remote intelligent device to read and eventually write the contents of the registers. During the communication activity, the 6105-S5 controller always acts as a Slave, meaning it responds to a request from a Master device on the line, but never attempts to send messages out.

1.4 Warranty

Saimo Electric Warranty The seller warrants that the equipment delivered hereunder shall be free from defects in material and workmanship. Such warranty shall not apply to accessories, parts, or material purchased by the seller unless they are manufactured pursuant to seller’s design, but shall apply to the workmanship incorporated in the installation of such items in the complete equipment. To the extent purchased parts or accessories are covered by the manufacturer’s warranty, seller shall extend such warranty to buyer. Seller’s obligation under said warranty is conditioned upon the return of the defective equipment, transportation charges prepaid, to the seller’s factory and the submission of reasonable proof to seller prior to return of the equipment that the defect is due to a matter embraced within seller’s warranty hereunder. Any suh defect in material and workmanship shall be presented to seller as sonn as alleged errors or defects are discovered by purchaser and seller is given opportunity to investigate and correct alleged errors or defects and in all cases. The whole equipment warranty period will be 12 months, within this period, the seller will replace any parts and components which are not damaged by the seller’s unproper operation at free charge. Said warranty shall not apply if the equipment shall not have been operated and maintained in accordance with seller’s written instructions applicable to such equipment, or if such equipment shall have been repaired or altered or modified without seller’s approval. Field Service Purchaser agrees to underwrite the cost of any labor required for replacement; including time, travel and living expenses of Saimo Field Service engineer at closest factory base, altered or modified

1.5 Unpacking and inspection Saimo Model 6105-S5 controller has been properly packaged for shipment and storage. Optional equipment unpacking, please see annex for instruction. Inspect all packages for damage before opening as oftentimes the carrier may be responsible for shipping damage. Optional equipment inspection, see annex for instruction please.

1.6 Storage 6105-S5 controller can be safely stored with cover latches secured and hole plugs installed, between -40℃—+70℃. The units should be protected against moisture.

Chapter 2 Controller Installation 2.1 General This chapter contains the information about the installation procedures, hardware configuration and intial programme of 6105-S5 controller. During intial programme, operator must input necessary conveyor and belt scale data. After data input, controller can proceed auto zero, span calibration.

2.2 6105-S5 Controller Installation The 6105-S5 controller must be installed indoors, not be exposed to excessive vibration, heat or moisture. The panel mount controller should be installed in a control panel. After installation, dustproof measures should be taken for the front panel of the controller and the control cabinet. (figure 2-2)

2.2.1 Mounting The 6105-S5 field mount feeder controller can be vertically secured to the rigid and flat wall through the 4 mounting holes at the back of the enclosure. Care should be taken to insure the mounting surface is flat so as not to twist or warp the fiberglass enclosure when tightening the mounting holes. The 6105-S5 panel mount controller should have a clearance of at least 5cm at the top and bottom to allow air circulation. In case that the controller must be positioned under the heat sources, proper space around the controller should be reserved. Sufficient space should be kept behind the controller to facilitate wiring and changing fuse. mounting the bracket. From the back, insert the holding brackets on both sides of the controller firstly, then screw down tightly to secure the controller and prevent dust ingress. Care should be taken to insure the mounting surface is flat so as not to twist or warp the fiberglass enclosure when tightening the mounting holes.

2.2.2 Safety Precautions Dangerous!

Do not install, operate, or perform any maintenance procedures until you have read the safety precautions which follow. 1. Do not connect power to the electronics or turn on the unit until you have read and understood this entire manual. The precautions and procedures presented in this manual must be followed carefully in order to prevent equipment damage and protect the operator from possible injury. 2. CAUTION Hands and clothing must be kept away from all moving or rotating parts. 3. WARNING Covers over the electronics should always remain in place during operation. They should be removed only fro maintenance procedures with the machine’s power OFF. Be sure to replace all covers before resuming operation. 4. WARNING All switches (such as control or power) must be OFF when checking input AC electrical connections, removing or inserting printed circuit boards, or attaching voltmeters to the system. 5. Incoming voltages must be checked with a voltmeter before being connected to the electronics. 6. WARNING Extreme caution must be used in testing in, on, or around the electronics, PC boards, or modules. There are voltages in excess of 115V or 230V in these areas. 7. Maintenance procedures should be performed only by qualified service personnel and in accordance with procedures / instructions given in this manual. 8. During maintenance, a safety tag (not supplied by Saimo) should be displayed in the ON/OFF switch area as a precaution instructing others not to operate the unit. 9. Only qualified service technicians should be allowed to open and work in the electronics, power supply, control, or switch boxes. 10. Objects should never be placed or stored on the controller. 11. This equipment should not be operated or utilized in applications other than those stated in the original order. 12. All panels covering the electronics must be in place and tight before wash down procedures. Damage to the electronics could result from water, moisture, or contamination in the electronics housing.

2.2.3 Wiring (External Power Supply) Warning · Do not connect power unit until you have read and understood this entire section. Improper connection may result in damage to your controller. · Verify that the input voltage is correct with an AC voltmeter before you connect it to the controller. · Earth ground must be provided to the controller. Do not use conduit to provide this ground. · A readily accessible disconnect device (such as breaker, maximum 20A) shall be incorporated in the field wiring. This disconnect device should be in easy reach of the operator and it must be marked as the disconnecting device for the equipment. 1. Critical wiring conditions: A. Insure power is off. B. Do not route load cell and signal cables in the same conduit with power cables or any large source of electrical noise. C. Earth ground all enclosures and conduits. A ground connection between all conduit is required. D. Wiring should be long enough to allow the field terminal entry panel to swing down for circuit board access. E. Connect the shields ONLY where shown. F. Check that all wires are tight in their connections. G. Never use a “megger” to check the wiring. H. A readily accessible disconnect device (such as breaker, maximum 20A) shall be incorporated in the field wiring. This disconnect device should be in easy reach of the operator and it must be marked as the disconnecting device for the equipment. I. All conduits should enter the bottom of the enclosure. Figure 2-12 6105-S5 Controller Digital input/output board Controller provides 12 channels of digital input, of which 14# terminal is the speed channel 1,13# terminal is for the speed channel 2, which can connect speed sensor. For the rest, they are universal digital input ports. Controller provides 12 digital outputs, wherein OUT11 is a solid state relay output ( optional, optional AC or DC type ). For the rest, they are transistor output type. Controller supports inserting two IO boards used for extending input/output. Two IO boards are completely same and setup via welding plate short joint and disconnect. ( see Figure 2-13). Normal IO board we called 1# plate, the attached one, we call 2# board. speed channel 1 in 2# board is used for third way speed signal input ( apply to special controller).

Chapter 3 Operation 3.1 Run Menu 3.1.1 General Controller 6105-S5 is a microprocessed instrument, which can receive speed and weight signal, provide visual signal and electric output signal for usage of toal and flow rate display. Controller provides up to 8 strain resistance type load cell with 10VDC excitement voltage and provides 6 core load cell with compensation signal terminal. When conveyor is running with empty loading, auto zero track function let belt scale system auto zero. Cause such function is not necessary for some application, so zuto zero track function can be selected via menu. Belt feeder control output can be PID control. If power supply is stopped, RAM data storage will last over 20 years. If any error occurs in initial calibration, it must be checked for reason and corrected accordingly. In normal operation, error means that there is fault in system or incorrect operation is made.

3.1.2 Front panel There are LCD and keyboard located in front panel for operator’s operation. Front panel operation, zero calibration, span calibration will be described in this chapter as shown as below figure (3-1)

The setting value of the speed mode are “Simulated” and “Actual”. When “Simulated” is selected, the controller will generate an analog signal for speed input. In case that “Actual” is selected, the speed input is an actual speed signal. Simulation allows operation without “actual input”. Speed channel is used to select external speed signal to be connected to which one speed channel. “Channel 1”, “channel 2” are located in the first digital I/O board; channel 3 is located in the second digital I/O board. Belt scale calibration procedures consist of two parts: 1) initial calibration

calibration, 2) rutine

Initial calibration need only be done once, various constants are needed for actual operation of the system must be installed during initial calibration. Routine calibration is performed by usning ZERO CAL and SPAN CAL procedures listed under Main Menu 2. These procedures are the fine adjustments used to compensate for material build-up, mechnical wear, and uncontrollable conveyor parameters. Since most intallations differ in characteristics, Saimo recommends that a record be kept of calibration results. This will help to determine the frequency of calibration checks necessary to maintain your accuracy requirements. See calibration report at the end of this section.

Initial calibration procedure 1. Check belt scale system mechanical installation meets belts scale manual and installation drawing. 2. Review installation parameters. 3. Apply systerm power and start belt conveyor. Allow 30 minutes of continous power to be applied to the electronics and allow the same amount of time for the running of the belt conveyor prior to calibration. 4. Complete all the steps in section 3.2 5. Press RUN to resume scale’s normal operation. 6. Next, performe a routine calibration procedure. Routine calibration procedure 1. Review the following scrolls for correct data entry: a. scale data (Main menu 3) b. CALIB DATA (CAL DATA SETUP 1) c. CALIB DATA (CAL DATA SETUP 2) 2. Go to CAL DATA SETUP 1 and select the calibration mode: 3. With the belt conveyor running empty, perform a zero calibration procedure. 4. After completing the AUTO zero procedure, perform a span calibration procedure. 5. Repeat the zero and span calibration procedures as necessary to insure calibration accuracy. 6. The 6105-S5 controller has a volumetric measurement function. Under normal operating conditions, the controller will compare the two independent weighing signal in real time, if the two weighint signals are within the normal setting range, the controller will calculate the instantaneous flow and total with the two weighing signals and speed signal. When the weighing sensor failed, i.e., the two independent weighing signalis beyond the normal range of settings, it will convert to volumetric metering function. The working principle of volumetric metering is: the controller automatically records the flow and speed of current product within 1 hour, the sum of flow in 1 hour divided by the sum of speed in 1 hour, obtain the line weight in 1 hour (weight per unit length). This line weight is multiplied by the 66

average speed in 1 hour, then get the average flow rage in 1 hour. When the load cell fault occurs, the controller will use the current line weight to take place of wiehging signal, and multiple it by the current speed to get the current flow. Select YES in VOLUME mode will enable the volumetric metering function. Select NO in VOLUME mode will disable the volumetric metering function. The setting of Difference is used to determine the difference threshold between the two load cells. The setting of Delay is used to define the delay time to convert to volumetric metering mode. When the volumetric metering mode is enabled, if the difference of load cell exceeds the preset

value

, and keep the difference until the delay time, the controller will covert into the state of

the volumetric measurement. When the difference is less than the difference value , the

controller will exit the state of volumetric measurement.

Note: The system setup is intended to program some basic parameters which determine whether correct result can be achieved from the belt scale. These parameters include scale number and scale capacity etc. The following is an explanation to a part of these parameters. [Zero Tracking]: Zero may drift due to various influence factors. When Zero Tracking is set, automatic zeroing will be implemented in case of a total lower than the preset value. [Zero Dead]: During a run period, a total lower than the preset Zero Dead will not be added into the master total. [Accumulated Pulses]: When the total is up to the preset Accumulated Pulses, an accumulated pulse signal will be emitted. [Pulse Width]: This option defines the ratio of high voltage level [1] and low voltage level [0] of pulse width.

Belt clip detector can decrease flow rate error caused by metal plate at the belt coupler. Normally clip detector is a proximity switch. When it detects clip in manual method, clip detector keeps flow rate constant, and stable in condition of desired belt length without influence on totalizing. 4.2 Daily Maintenance Routines of 6105-S5 Controller Often observing the operation situation of the device can find potential faults in time, if indeed there is a problem, please follow the troubleshooting steps to check: A. Check power supply · Check that the voltage selector switch is set to the correct position. · Check that the fuse is good. · Check that the power is switched ON to energize the 6105-S5. B. Check all wire connections carefully. · Check that all the terminals are tightly connected. · Check that the remote counter and the optional input/output module are firmly plugged in system slots. · Check that the display board and keypad interface is secured. · Check that all the jumpers are set correctly. 4.3.3 Load Cell Input Check load cell input signal according to the flow chart in Figure 4-3 based on the following conditions: · Powered connected equipments · At normal belt speed · Empty load · Normal load cell input signal Check that the weight indication displayed in Diagnostics menu of the 6105-S5 controller is between 1 and 16777216. The weight indication should be changed in the same direction as the sense of desired result. If the weight indication is beyond the given range, there may be problems with load cell, wire connection or CPU board. In this case, press RUN key to stop the examination of load cell input.

4.3.4 Current Output (Optional) Refer to Figure 4-4 Current Output Diagnostics Flow Chart, check the flowrate at different current output ranging from 4mA to 20mA (full range) at a certain interval. In order to check the flowrate at 4mA current output, power up the 6105-S5 and run the belt empty. If the flowrate indication is not zero, reset it by performing zero calibration. Remove the connections from the current output terminals which are then connected to the DC milli-amperometer correctly (Note that the range of milli-amperometer should exceed 20mA). At this time the current output on the milli-amperometer should be 4mA. If a minor deviation is found, the reading can be corrected by adjusting the potentiometer. However, in case that a remarkable deviation exists, the current output board is bad and needs to be changed. When the 6105-S5 gives correct current output at zero flowrate, the current output at various known flowrates should be checked. Apply reference weights on the scale and press RUN key on the 6105-S5 controller to determine the flowrate at a percentage of the full load. For example, a belt scale with scale capacity of 100t/h displays “10”, then the reference weight is 10% of the scale capacity. In this case the milli-amperometer shall give a reading with the same percentage of the full scale. For this example, the reading of the milli-amperometer shall be 16 (20-4)X10%+4mA = 5.6mA. If incorrect reading occurs, the current output board should be repaired or changed.

4.3.5 Constant Setup For the controller which is newly put into service or just replaced the battery module, the constant should be input according to the initial calibration. · Power the controller on · Input belt speed (establish test duration in calibration menu, the belt must have been running for over 30 minutes with no load.) · Input other constants (zero, span, scale capacity, etc)

4.4 Usual Troubleshooting When the material is smoothly delivered but the flowrate indication in controller varies greatly, there may be various reasons such as: broken load cell, damaged speed sensor, bad controller, defective mechanical construction, signal interference, etc. The former three factors have been mentioned hereinbefore. The defective mechanical structure on the site mainly contains: inactive trunnion (adjust the trunnion screw to improve), loose pull bar (fasten the set nut to improve), material blockage (clear off material to improve). Eliminate any potential problems perceptible. Signal interference is mainly caused by electromagnetic field. The preventative measures is to route the signal cable separate from power cable far away, and ensure that the controller is grounded well (comply with the grounding specification).
